Kasauli - is 12 km off NH1, about 60 km short of Shimla. Its an old Army base with a few good hotels. Almost as high as Shimla - quite a popular touristy destination.
Actually i am not sure, what is it that you would like to know more about it ?

I have done those temples earlier with my parents and I am not a temples person...

If I go to Dharamshala by using Anadpur Sahib - Nangal - Una - Bharwain - hamirpur- nadaun -jawalamukhi-kangra-Dharamshala.. then when will I hot the hills, I mean how much of plains from Delhi and how much of hills ?

Proper hills start at Gagret - about 30 km further from Una. You can try http://www.mapmyindia.com/online/ for distances and planning the route.
Looking at the map, going via Pathankot might mean a comparable travel time, as the hilly part is only last 70-80 kms. But on the other hand, when you are spending so much time on the road, then the travel though hills is "the idea" , i guess .

hmm...traveling through hills is not a problem, but I want to ensure that it should be enough daylight when I hit the 'sweet spots'..

I tried Map my India, it shows Ambala - Dera Bassi - Panchkula - Pinjore - Baddi - Nalagarh - Bilaspur - Hamirpur - Nadaun

How is this compared to Una road you suggested ? I mean the driving conditions. I would love to take even a 100 KM detour, if the driving conditions are good, I simply love to drive...

Well, that route is a bit longer. Both the roads are comparable.
I believe going through Pathankot may not be a bad idea, if you do the Delhi-Pathankot leg in the night. YOu could come back through the NH88 route.

hmmm....let me evaluate...so we have three routes now..the best and longest one seems to be via Pathankot..the second one via Una and the least preferable is via Baddi...

Will see what to do...

Coming to hotels, any cheap but functional opentions anyone might be aware of in Mcleodganj...

Does anyone know what route does the Delhi- Dharamshala volvo takes ? at their site it is mentioned it is 516 Km, I guess I can also follow that route..

The roads are good, the drive is fun.

most of the buses, including the volvo take this route:
Anandpur sahib - swarghat-bilaspur-hamirpur- nadaun -jawalamukhi-kangra-Dharamshala.

Hotels can be found from Rs 200 to upwards of 2000.
If you are looking for budget places try Kunga guest house or Green hotel on Bhagsu road. Om guest house on a lane going down from the main square near Nowrojee's store.
We stayed right on the main square at Asian Plaza hotel where rooms start from Rs 1000.
If you are looking at Rs 500 to 1000 there is a row of hotels on Hotel Bhagsu Road, such as Annex, Natraj, Kareri Lodge and Pemathang guest house.
Other options in the 500+ range are Tibet and India House on Bhagsu road.
Note: Hotel Bhagsu Road is not the same as Bhagsu road!

We started late night from Del, it took us 7 hours to reach PTK, in time for an early meal of aloo parathas at Nurpur and good views from the hill top fort there. I was in Mcleod at 11.
Beware of the one way scam pulled off by some traffic cops on unsuspecting tourists in Macleod.
2 roads go from the main square to the temple and the LEFT one is No Entry. They will catch you after u cross and try to extort 1000 rupees.
