At least 8 hours, and you'd do well to get a price even close to Rs4000.
Have you considered the overnight train from Madurai to Varkala?
Madurai 23:00, Varkala 08:00, Rs440 per adult in the old non-AC First Class, a great way to travel.

Thanks so much, Steven - I hadn't looked at the Quilon pass because it wasn't an AC train. This looks like a great solution and there are still seats available (unlike anything else!!). Now, I just have to convince IRCTC to give me a password over email instead of through SMS in order to make an online booking (nightmare!!!!!). Let's hope they get in touch with me in time to make the booking. I've been hounding them for weeks. Argh!!
